Fitting a pedal box to a car with ABS: sizing the master cylinders
Quick answer: You don't need a pedal box to run Bosch Motorsport ABS, a factory master cylinder and booster works well. If you do fit one, use ABS-rated master cylinders (AP Racing centre-valve or Tilton 79-Series), size bores to Bosch's ~80 bar lock-pressure optimum, and check front cylinder travel, on big-caliper cars volume, not pressure, is usually the limiting factor. Swapping an OEM booster and tandem master cylinder for a dual-master pedal box is one of the most common upgrades on a serious circuit car. Add Bosch Motorsport ABS to the same build and the master cylinder choice stops being a bolt-on decision and becomes an engineering one, the family, the bore sizes and the balance-bar split all have to suit the ABS as well as the driver. You don't need a pedal box to run ABS Worth saying up front: plenty of ABS M5 installs run the factory master cylinder and booster, and run them with excellent results, the M5 controls pressure downstream of whatever generates it. If the budget covers one major upgrade, the ABS is the one that changes braking performance and repeatability; the pedal box can come later, or not at all. This post is for the builds where both are on the table. The pedal box already suits the M5 The Bosch M5 is a two-circuit system: one hydraulic inlet for the front axle, one for the rear. A balance-bar pedal box is natively front/rear split (two master cylinders, one per circuit) which is exactly the architecture the M5 wants, and a cleaner match than the diagonal-split tandem arrangement most road cars leave the factory with. So when a build does make the move, the conversion suits the ABS perfectly. The catch is what goes in it. Settle the family before the bore We've covered the failure mode in detail elsewhere: under ABS control the system's pumps push fluid back toward the master cylinders, and conventional cut-off-port cylinders can have their seals progressively nibbled by that reverse flow. The consequence goes beyond a deteriorating pedal, seal debris carried downstream ends up inside the ABS hydraulic unit, where it interferes with the valves and degrades control. The hydraulic unit cannot be serviced, flushed or repaired internally: contamination that reaches it means replacing the unit. So the cylinder family is settled first: AP Racing's centre-valve cylinders (the CP7198 line and its siblings) or Tilton's 79-Series, both built for ABS use. That holds for pull-type pedal boxes too: for AP's flagship CP5596 reverse-pull floor-mount box, the matching cylinder is the CP6467, a pull-type, trunnion-mounted centre-valve unit that AP rates specifically for ABS and high-pressure applications, available in nine bores from 14.9 to 25.4 mm. Only once the family is right does bore sizing begin. Size to the ~80 bar optimum Bosch's M5 manual gives a number most brake-sizing conversations ignore: a locking pressure of around 80 bar is optimal for the ABS. Below it, the system has less pressure resolution to work with and the pedal goes soft; well above it, hydraulic elasticity grows and blunts control quality. So the target isn't just "a firm pedal the driver likes"; it's a line pressure at lock that lands the system in the window the ABS controls best. That turns bore selection into a real calculation. From the car's weight transfer at target deceleration on its actual tyre, you compute the line pressure at which each axle locks, then check it against that ~80 bar figure. On a well-matched package, say a time-attack front end with a six-piston caliper on a 370-odd mm disc, front lock tends to land from the high-60s up to right around 80 bar across the realistic decel band. That's the tell that the caliper, disc and pad are hydraulically well suited to the M5, and that you don't need to fight the numbers with odd master-cylinder bores. The gating check is travel, not pressure Here's the part that catches people out. Once the family is right and the pressure lands in the window, the deciding calculation is usually volume, not pressure. A smaller front bore buys pressure and a lighter pedal, but it costs travel, and with ABS the pedal must never approach the floor mid-control-event, because the system needs travel in reserve while it's cycling. Feeding two large six-piston calipers from a small front cylinder, the front master-cylinder swept volume against the calipers' fluid uptake, pad and caliper compliance, knockback, line swell, plus a margin for what the ABS itself demands, becomes the gating check. Get the pressure right and the travel wrong and the car brakes beautifully until the first ABS event on a bumpy corner. The balance bar still earns its keep People assume ABS makes the balance bar redundant. It doesn't. The mechanical bias still sets the car's behaviour with ABS off: a real map-switch position, and where you want sensible bias if the electronics ever drop out, and it shapes control quality within the ABS range too. A static front bias in the 55-60% region is a sensible starting point, tuned from there on data rather than guessed. ABS-rated doesn't mean fit-and-forget A centre-valve or 79-Series cylinder is built to tolerate ABS operation, not to ignore it. The pressure oscillations and vibration the system feeds back into the hydraulics are still wear drivers, and Bosch's own manual calls for frequent master-cylinder inspection on ABS cars. So the cylinders go on a maintenance schedule like any other wear item (inspected regularly, overhauled or replaced as condition dictates) rather than fitted and forgotten. The short version A factory master cylinder and booster works well with the M5; the pedal box is the optimisation, not the price of entry. When you do convert, a balance-bar pedal box is the right hydraulic architecture for the M5's two-circuit front/rear system. Settle the master-cylinder family first, AP centre-valve or Tilton 79-Series, before touching bore sizes. The wrong family can shed seal debris into the ABS unit, and the unit can't be cleaned, flushed or repaired, only replaced. Size to Bosch's ~80 bar lock-pressure optimum, not just to pedal feel. On a big-caliper front end, front master-cylinder travel and volume are usually the gating check, not pressure. ABS-rated cylinders still live on a maintenance schedule, inspected, overhauled or replaced as needed. Converting to a pedal box on an ABS car? What a Bosch Motorsport ABS M5 install actually involves
Quick answer: A vehicle-specific Bosch ABS M5 install covers hydraulic-unit bracket engineering from a 3D scan of the bay, wheel-speed sensor mounting, new hardlines and fittings, CAN integration with the dash and logger, and commissioning through the MSA Box II, and the details change with every chassis. A Bosch Motorsport ABS M5 kit arrives as a defined set of components: hydraulic unit, wheel-speed sensors, brake-pressure sensors, map switch, warning lamp, connectors and loom. Making that kit live in a specific car (where the hydraulic unit actually sits, how the hardlines route, where the sensors mount) is where the real work happens, and it's different for every platform. Vehicle-specific, not generic The Clubsport kit's generic harness suits engine-bay and front-footwell mounting on almost anything, which is why it's the usual club-level entry point. But a proper integration goes further: we build vehicle-specific M5 packages for a growing list of platforms: Nissan R and S-chassis (R32-R34, S14-S15), Toyota GR Yaris, Honda NSX, Mitsubishi EVO 4 through X, Honda S2000, Subaru WRX GD/STI, replacing the factory ABS unit with the full motorsport system rather than just adding hardware alongside it. Where the hydraulic unit goes The M5 hydraulic unit isn't a drop-in for the factory ABS pump, different mass, different port layout, different mounting geometry. Bracket design starts with a 3D scan of the actual bay, so the mount is built to the real geometry of that chassis rather than a generic template. It has to clear the factory harness, sit somewhere serviceable, and not add noise or vibration issues to a system controlling brake pressure. Sensors, wiring and the cockpit switch Four active DF11 wheel-speed sensors and front/rear brake-pressure sensors feed the control loop; sensor mounting has to keep the tone-ring gap consistent under suspension travel, which rules out some of the more casual mounting approaches we've seen on other builds. Wiring runs on the kit's Bosch-supplied loom back to the ECU; the 12-position map switch and ABS warning lamp go somewhere the driver can reach and see without taking eyes off the road for long. Hardlines and fittings Where the ABS unit's ports don't line up with the existing brake lines, that's new hardline, bent and routed to suit the chassis, fitted with Goodridge tube nuts, sleeves and olives (or Speedflow where the install calls for it). This is also where the master cylinder compatibility question has to be settled, bore size and ABS-rated seals affect how the hydraulic circuit is laid out, so it's decided before the lines are bent, not after. CAN integration and commissioning Once the hardware's in, the M5 goes onto the car's CAN bus so wheel speeds and system status reach the dash and logger alongside the engine data, from any ECU, since the ABS runs independently of engine management. Final commissioning and calibration runs through the MSA Box II interface before the car goes back on track. The short version A generic ABS M5 kit and a vehicle-specific install are different jobs, mounting, wiring and hardline routing all change with the chassis. Hydraulic unit brackets are engineered to the actual bay geometry, not a generic template. Sensor mounting, hardline fittings (Goodridge/Speedflow) and CAN integration all have to work together, not just individually. Master cylinders and motorsport ABS: the compatibility check most builds miss
Quick answer: Not every racing master cylinder suits motorsport ABS. The system pumps fluid back through the master cylinder during every control event, and both AP Racing and Tilton advise that conventional cut-off-port cylinders can suffer seal damage under ABS operation: Tilton's 79-Series and AP Racing's centre-valve designs are the ABS-rated options. A Bosch Motorsport ABS M5 kit arrives with everything the braking electronics need: hydraulic unit, sensors, map switch, loom. What it can't include is the part most likely to cause trouble in an ABS conversion, the master cylinders already on the car. What ABS does to a master cylinder In a conventional (non-ABS) system, a master cylinder sees pressure in one direction: pedal in, pressure out. Under ABS control the flow reverses, during every control event the system's pumps push fluid back toward the master cylinders, exposing the cylinder seals to pressure pulsation they were never designed to see. Bosch's ABS M5 documentation requires frequent master cylinder inspection for exactly this reason. And the pedal-box manufacturers say the same thing from their side: both AP Racing and Tilton publish advisories that conventional racing master cylinders, specifically designs with cut-off ports, can suffer seal damage under ABS operation. The failure mode The seal damage is progressive and mostly invisible: the leading edge of the primary seal passes the cut-off port under reverse flow, and each pass nibbles at it. The symptom, when it finally shows, is a soft pedal or a slow fluid loss, in a car that brakes deeper and harder than anything on the road. And the seal isn't the end of it. The material those passes remove has to go somewhere, and under ABS operation it's carried downstream into the hydraulic unit, where debris interferes with the valves and degrades control. The hydraulic unit can't be serviced, flushed or repaired internally, contamination that reaches it means replacing the unit. A worn seal is a master-cylinder overhaul; what it sheds can write off the most expensive hydraulic component in the braking system. It's not a risk worth carrying to save a master cylinder swap. What to run instead Both major pedal-box makers build ABS-rated master cylinders: Tilton 79-Series: designed for ABS use, and the compact package suits most pedal-box installs. AP Racing centre-valve cylinders: the centre-valve architecture removes the cut-off-port interaction entirely. The family covers pull-type installs too: the CP6467 trunnion-mount cylinder suits AP's CP5596 reverse-pull pedal box and is rated by AP for ABS and high-pressure applications. If a pedal box is going in at the same time as the ABS, a common pairing in time-attack and circuit builds, the master cylinder spec should be part of the ABS order, not an afterthought. Bore sizing also interacts with the ABS calibration and pedal feel, so it's worth confirming the whole hydraulic spec at once. The short version Motorsport ABS reverses fluid flow into the master cylinders; cut-off-port cylinders can suffer seal damage (and shed debris into the ABS hydraulic unit, which can't be cleaned, flushed or repaired) only replaced. Bosch requires regular MC inspection on ABS cars; AP Racing and Tilton both publish ABS advisories. Tilton 79-Series and AP Racing centre-valve cylinders are the ABS-rated choices. Motorsport ABS vs factory ABS: what actually changes
Quick answer: Factory ABS is calibrated for road tyres and conservative early intervention. Bosch Motorsport ABS, the ABS M5, is calibrated for slicks, aero load and driver control: 11 selectable maps plus ABS off, running independently of the engine ECU. Every modern car ships with ABS, and most of them brake well on the road. So when a customer asks why a competition car needs a $12k to $25k Bosch Motorsport ABS kit when the factory system was free, it deserves a straight answer. The factory system is calibrated for a different job A production ABS calibration has to work for every driver, on road tyres, on public roads, with liability in mind. It intervenes early and conservatively, because its job is keeping an average driver pointed straight in the wet. A race car breaks all of those assumptions at once: slick or semi-slick tyres with far higher peak grip, a competition brake package, aero load that changes with speed, and a driver deliberately working the tyre at its limit. Against that, a factory calibration gives up grip it doesn't know exists; it releases brake pressure long before a slick tyre has reached its peak slip. What the Motorsport ABS M5 does differently The Bosch Motorsport ABS M5 is built and calibrated for exactly that environment: 11 driver-selectable control maps on a 12-position cockpit switch, from a most-sensitive setting for heavy rain through to the most aggressive dry-slick calibration, plus ABS OFF. The driver changes strategy corner to corner if conditions demand it. Six-axis sensing. Four active DF11 wheel-speed sensors, front and rear brake-pressure sensors, and the MM7.10 inertial measurement unit reading all six axes of vehicle motion: longitudinal, lateral and vertical acceleration plus yaw, roll and pitch rates. Production systems read wheel speeds and pressures too; the difference is the completeness of the picture. The M5 knows the difference between a locked wheel and a loaded one mid-corner, over a crest or riding a kerb. Hardware rated for the duty. Twin-circuit hydraulic unit with two valves per wheel, two high-pressure pumps and twin accumulators. 1,910 grams, rated to 360 km/h, −30 to 130 °C. Figures from the Bosch ABS M5 Kit data sheet (PDF). Data out. Wheel speeds and system status broadcast on CAN for the dash and logger, so braking performance is reviewable data, not a feeling. Independent of the engine ECU One point that surprises people: motorsport ABS has nothing to do with engine management. The M5 reads wheel speeds, brake pressures and chassis motion directly, so it runs alongside any ECU: MoTeC, Emtron, Haltech or Bosch. Neither MoTeC nor Emtron make a motorsport ABS, so builds on those platforms run the Bosch unit next to their existing electronics. Where the lap time comes from Braking later is the obvious answer, but the repeatable gain is consistency: the same brake performance on lap 20 as lap 2, in traffic, on worn tyres, with a driver who can commit to the pedal knowing the system will manage the lockup. That consistency is also a safety margin; the difference between a flat spot and a shunt is often one locked wheel at the wrong moment. Not our words alone. High Performance Academy's independent take: What about retrofitting a production unit from another car? A well-worn path in club motorsport is transplanting the ABS from a donor car with a better-than-average factory system into the race car. The appeal is obvious: the hardware is cheap and plentiful, and on a car that never had ABS the seat-of-the-pants difference feels convincing. The engineering question is what the system is actually doing once it's in. A production unit carries one fixed calibration, developed for the donor car: its weight, its brake package, its road tyres, its liability-driven early intervention. Move it into a different car on slicks and that calibration now knows even less about what it's controlling than the original factory system did. And a second-hand hydraulic unit arrives with an unknown service history that can't be checked. See as we've covered, a unit's internals can't be inspected, cleaned or repaired. Re-flashed calibrations from sportier variants of the donor exist, and custom calibrations are claimed. Taking those at face value doesn't change the structure of the problem: it's still one calibration, written for one set of conditions, frozen at install, with no way for the driver to change strategy corner to corner, no documentation of what's actually in it, and no support behind it. Eleven selectable, documented calibrations on a cockpit switch is a different category of system, not a better flash. The factual way to put it: a retrofit answers "can this car have ABS hardware for very little money?" Motorsport ABS answers a different question: "can braking be a calibrated, adjustable, supported part of this car's performance?" Know which question your build is asking before you spend either amount. The sharp end of the argument: the record-breaking Lamspeed Racing GR Yaris, featured on the Bosch Motorsport stand at World Time Attack Challenge 2024, runs exactly this system. Choosing a kit The M5 comes as complete kits; the choice is mostly about wiring and the car. The Clubsport kit uses a generic harness and is the usual entry for club and time-attack builds; the Standard kit is built around a vehicle-specific loom; plug-and-play kits exist for the Porsche Cup cars, and we build vehicle-specific integration kits of our own. Motorsport ABS Overview
There’s nothing more important in a race car than its brakes.  Braking is fundamental to on-track performance. It decides how deep you can go into a corner, and it decides what happens when grip runs out. Perhaps most well-known globally for its applications in GT3, Motorsport ABS has changed the braking game, bringing professional level safety and performance to competitors at all levels of motorsport.  At 909 Motorsport we have worked with competitors across many disciplines. This article covers some of that work, and the reasons a race car benefits from Bosch Motorsport ABS.   Factory ABS vs Motorsport ABS  Most production cars come equipped with ABS from the factory but fall short when exposed to the rigours of motorsport competition. With race cars often being stripped out, fitted with wider, stickier rubber, better suspension and bigger brakes, there is an instant improvement in braking capabilities that moves the vehicles specifications beyond what the factory ABS system is calibrated for.   This can lead to the stock unit intervening prematurely in the braking zone, relieving brake pressure and reducing braking effectiveness, or even causing a loss of control that puts the car and driver at risk of harm.    Motorsport ABS tackles this problem, offering unmatched customisability and performance, offering tuneability that factory software can’t.  Bosch Motorsport ABS is a standalone system, so it suits just about any car. It runs alongside the car's existing electronics and is independent of the factory ECU. Bosch Motorsport ABS is a separate kit that includes its own wiring harness, pressure sensors, G-Sensor and wheel speed sensors and offers easily adjustable internal system settings that allow for precise tuning, allowing users to customise it to their car’s unique parameters.   We cover this comparison in detail in motorsport ABS vs factory ABS: what actually changes. Some cars may require specific integration kits for Motorsport ABS, which we currently offer for a wide range of models, with more being developed as the system gains widespread adoption.   Applications  One of the headline acts for 909 Motorsport’s use of Bosch Motorsport ABS is the legendary RP968. This is a car that has set the standard for the time attack world over the past decade, winning five straight WTAC titles and twice breaking the outright Sydney Motorsport Park lap record.   With over 1500 horsepower and obscene levels of downforce, the braking package needs to help the car slow both safely and effectively to maximise performance across a lap.   We upgraded the car's existing Bosch Motorsport ABS from the older M4 to the current M5. The extra adjustment helped dial in brake torque control at each wheel, and gave Barton Mawer more confidence in the braking zones to go and smash records.  The 2025 event brought the biggest result yet: the Tanuki Racing Nissan Silvia S13, driven by Todd Hazelwood, won World Time Attack Challenge outright, running ABS M5 Kit 1 that we supplied and support, with ABS calibration developed with Bosch Motorsport Engineering. At the other end of the time attack spectrum, we installed Motorsport ABS on Lamspeed Racing’s Clubsprint class Toyota GR Yaris, after their team had surpassed the capabilities of the factory unit, leading to dangerous situations that put driver and car at harm.   Working alongside Lamspeed, we developed a plug and play solution for the GR Yaris platform that makes for a safer driving experience in these modified vehicles, whilst also shaving two seconds off their previous personal best time, showing the potential of Motorsport ABS on cars that aren’t aero dependent.  The GR Yaris isn’t the only Clubsprint story. The Plazmaman Evo 6 won Clubsprint at WTAC 2025 with a new class record of 1:30.718, and the Team ERS EVO set the class record before it in 2022. Like the Lamspeed Yaris, both EVOs pair the ABS M5 Clubsport kit with their production braking systems (record pace without re-engineering the whole brake system) and both are cars we’ve supplied, installed and supported for many years. Ahead of WTAC 2026, we completed a full ABS M5 Kit 1 installation on the GAS Motorsport EVO. We’re supporting the car through to the event, including vehicle-specific ABS calibration developed for its aero, tyre and braking package. Running in Pro Class for outright victory, the IntelliSpatial Fleetcare Racing Lamborghini, the twin-turbo V10 driven by Alex Rullo, carries ABS M5 Kit 1 with ABS calibration and support. New for this year, we’ve also supplied the car’s DDU 11 display and PBX 90 power distribution. At World Time Attack 2025, we also supported a Pagani Huayra R trackside alongside a Bosch Motorsport engineer from Japan, a car running Motorsport ABS with a DDU 10 display, PBX 190 power distribution and an MS 7.4 ECU. Stepping away from the world of time attack, we’ve developed solutions for cars competing in tarmac rally, like the Ultima RS, Lotus Exige, Skyline GT-R, Mitsubishi EVO 4-10 and other bespoke installations. Tarmac rally runs on imperfect, bumpy surfaces where grip can vary metre by metre.
